So I was installing some rock rails, spun a threaded insert in a body panel, and decided to use a long stainless steel bolt instead. The problem was that there wasn't quite enough thread on the bolt, so I ran it through a threading die, but I cracked three pieces off the die. Is stainless really that much harder than mild steel? It's not like it was a grade 5 or 8 or something.

Stainless is usually very much softer than regular bolt steel. Perhaps the stainless "stuck" to the threader and caused buildup which in turn broke the threader..
There are types of stainless such as D2 which usually aren't used in bolts, that are harder than most bolt steel.
But are only used for special circumstances. You may have had access to one of these bolts..

Did you use thread-cutting oil on the die when you were cutting the new threads? Some types of stainless can really gall when put under stress, and if it did that it would "grab" the cutting surfaces of the die and possibly cause them to break. Thread-cutting lubricant prevents that from happening.

I used WD-40 (liberally), which I've used for cutting oil for years. Is that not so good? I'm thinking it was a POS Harbor Freight die. Should I use a heavier weight oil for smaller dies? I've never had a problem with the pipe threader. For drilling even water will do in a pinch just to keep it cool.

I always insist on quality (Greenfield, Stanley or OTC) taps and dies.

And, I have managed to break one or two.

Personally, I use light weight oil rather than WD-40. WD-40 is great for cleanup after.
