This has been happening on my 97 Limited ever since I installed the Revtek 3" coil over lift.
Does anyone know the source of the problem and the fix?

It happens at any speed when I push the button, from 5mph-35mph.

If this is happening on dry pavement that is normal. If happening on dirt, I dunno.

I sometimes get a moderate 'clunk' when disengaging 4WD - and mine is bone-stock. Try slipping the tranny into "N" right before you disengage. This may take some pressure off your drivetrain and allow the system to unlock easier.

Same here. Mine make a little metal clunking/engaging sound when I put it in and out of 4H.

Does it sound the same when you engage it?

The engaging/disengaging mechanism is a sliding, splined collar... both in the front axle ADD unit and inside the (at least the part time 4x4 drive) transfer case so any noise it makes is much like engaging/disengaging gears with no synchronizers... Not sure about the full time transfer case...

So it is totally dependent upon you to make sure there is no relative speed differences between the front and rear axles and therefore the recommendation to be driving in a straight line and if binding turning the steering wheel slightly to the right and left to unload any binding... and of course always have the exact same size tires between the front and rear....
