Someone dumped metal in the intake it seems, I cannot even imagine what else it could be.
Or there was metal 'hiding' some where and it came loose ..I've seen that happen a lot in my travels ..

Ok, but the intake SUCKS air, how would it suck backwards to the area below the throttle body?
So, while we are waiting for the work weekend I am going to get this manifold cleaned at a shop. A solvent sink is the only hope I believe. Do I need new gaskets to put it back together when I am done?

So in the upper intake, What did the chunks look like? steel? aluminum? brass? did you get the valve covers off?

Soft metal, maybe aluminum. Looks like it has been smashed. Just took the problem side valve cover off, but nothing looks unusual.

Looking at the calendar, the weekend after next is looking the best....I know that is fast.....Bout the following two weekends I have stuff like work, then the Sierra Challenge IF we are going to try and make it.....And that might somehow give us a chance to test things.

Dropped off the intake to get cleaned out in a solvent bath. Here is a new theory. When they checked the exhaust they found those metal chunks in the Cat. The theory is chunks left in the exhaust from the old engine were sucked back in through the EGR. The intake is full of metal, small and large. If we remove the Cat and shake it out, that should remedy any more problems, but wow.....

... wow that sucks! I could imagine it happening though.
Stacey has a Taurus SHO with a Yamaha V6 in it and we learned that it's common for the OEM cats to shatter, then get sucked back into the engine when you decelerate because there is valve overlap (both intake and exhaust valves open at the same time for an instant) so if manifold vacuum is high enough during a closed-throttle deceleration or engine braking it will pull the ceramic honeycomb bits all the way back up into the engine & intake manifold
I don't know if that's a possibility on your motor, just putting it out there.
