Finished installing the gears into the transfer case.

First step, installing the c-clips back onto the gear. Used a big set of channel locks to do them. Went on very easy!

One key thing for those putting in new gears is these 2 must go in at the same time/simultaneously and they'll go in super easy. Don't, and they won't go in. Carlos and I were scratching our heads trying to figure this one out at first. A quick call to Toasty and we confirmed our suspicions. <img src="/forums/images/graemlins/smile.gif" alt="" />

Also in the picture below is the one outer gear comes with some teeth on the outer section missing/cut off. Its intentional or you wont be able to get the cover it's attached to onto the transfer case because it won't clear the gear.

In the pic below you'll notice the flat spots are properly aligned (11:00 & 5:00 o'clock position)...

...so you can clear the other gear and close the case.

Update: (June 25 2012) Transfer case is in! Crawls nicely. Took a bit of doing and had some difficulty (wouldn't shift out of 4wd into 2wd) but after cycling the shifters a few times we got it go shift fine.

Only issue now is I didn't pay close attention to the gear shift position sensors so my 2WD lights (rear wheel indicators) only go on when in 4wd and my center diff lock flashes when it's not in 4WD Center Diff Lock mode. <img src="/forums/images/graemlins/frown.gif" alt="" />

Will be sorting through that pretty soon. <img src="/forums/images/graemlins/cheers.gif" alt="" />
