Now another question I had (If I have to remove the differential carrier) the only step I am looking at are below:

- Disconnect the wiring harness to the diff switch.
-Disconnect the air hose.
-Remove the bolts from the rear axle and remove it.
-Unbolt the bolts holding the Diff Carrier to the diff housing.

are there any other things to be careful of? Will putting back the carrier require any hassle (getting the gears to line up etc.?)

It's the bolts for the axle shafts you ar talking about, right, and not the whole axle assembly?

When you disco the drive shaft, tie it up so the yoke stays in the t-case and fluid doesn't leak out.

Yes, the bolts the holds axle to the rear diff AND bolts that holds the diff carrier to the housing.

tnx for the tip, I was thinking of taking the shaft completely out of the way. <img src="/forums/images/graemlins/kewl.gif" alt="" />

Mark the diff flange and bolt the dshaft back in the same position. You'll have to remove the axle shafts from the brake end, then remove the diff chunk from the axle. DO NOT try to disassemble the axle chunk unless you are SURE you know what you are doing. This is a precision aligned assembly, and you'll have to pay somebody to put it back together.

I strongly suggest you download the 92-95 factory shop manual and follow it. I'm pretty sure the rear diff is identical...

Wouldn't the 96 Factory Shop/Service Manual be better? It's available too IIRC <img src="/forums/images/graemlins/wink.gif" alt="" />

Strange that is is stuck locked. I would do as Eddy said. Jack up the rear, and put it on jackstands. jiggy the wheels back and forth, and see if it is ACTUALLY locked, and not just indicating that it is locked. If it is actually locked, I'd rap a hammer on the housing while someone jiggi'ed the wheels back and forth.

The locker is spring loaded so that when it gets no air pressure, it automatically retracts and unlocks.

When you say can't go into 4H while in drive, are you under way, or sitting still on the brakes? If under way, what does it do when you try, grind?

If you are trying to shift to 4H under way and it grinds when you try, I am wondering if the center diff locked is not released. (You need to be in Lc to get the rear locker switch to be active.) Maybe the binding you are getting is the t-case and not rear being locked?

Just jacked up the truck and checked the wheels, they do go the same direction when in Neutral, but in Parking with the little bit of play, wheels rotate different directions.

Now I recall I did do something stupid, I tried putting the transmission in Drive and Reverse to see if that would help with locking, as the diff lock motor kept going forever.

That is onething I am worried about, putting the "diff carrrier" back on the housing and lining up of the gears. Although I am not planing on digging deep, just to help the actuator/pressure plate return back to normal.
I have downloaded the Service Manual.
What do I need to be careful about? apart from Marking the relation of the axle shaft to the diff carrier?

Sorry for above doesnt make sense, now that I looked through the manual and what you said.
Looks like a big job, I will just try my luck with the hummer and hopefully it will work.
