One solution is to use loctite to retain the stub shaft in the passenger side axle extension housing. To remove the extension axle you will have to unbolt the extension housing from the pumpkin.

Or if your not comfortable using Loctite, a retainer ring could be fabbed up to hold the bearing in place. Several people who have LSD units used Loctite on the bearing... I never heard that they had any further problems.

My guess is that the forces on the axle are a lot higher with the locker. Those higher forces increase the friction withing the CV joint. As the suspension travels the force to move extend the joint is higher than the snap ring retaining force, so the snap ring pops out.

I'm sure that the entry angle on the back side of the diff could be a problem.

I would try locking the outer bearing into the housing.

I removed the shim during reassembly this last time, thinking that would help. And I swapped the Cardone provided inner circlip for an OE # MB526189, which was a bastard to get socked in. If I can't get this fixed, I may just take everything off this one and return it to lightly modified and build another one that has no sentimental value...

Along that line, what would it hurt to machine a new center shaft that's a little longer to build an axle off of?

the problem seems to be that the shaft is not long enough, and at full droop, you out more stress on the snap ring than it will hold.

The solution would seem to be to make the shaft effectively longer. Is there room to make another groove for the snap ring, further toward the end? How about cutting the shaft and welding in a spacer? Is a gen2 shaft longer? I'll noodle some more...

How about machining down the outer face of spocket inside the locking hub to give the suspension more down travel before it starts pulling out on the axle? Simplest solution maybe?
