 Drilling frame for SAS

I got 95 4runner. I went to drill the frame this weekend and the hole saw that I use wasn't deep enough to drill through the top gutset part of the frame. the metal is hitting the bottom of the hole saw cup. I don't want to take out the exhaust pipe to drill from the other side either....if I can help it.
so far I've only got the driver side.
Anyone have this problem? Am I drilling too high? I guess if I drill lower then it would come under the gusset part..

I had teh same problem, reach in there with a torch and cut the gusset then you'll be ok. I cut mine just a bit in there so that the hole saw still had some groove to sit in so that I was sure the hole was still straight through.

I just ran in the same thing. I used a pry bar and just bent it back and forth, many times until it broke. Then finished with the hole saw.
88 Xtra Cab, SAS, 35X12.50 MTR, Toyota E-Lockers front and rear, Rear seat, custom nerfs and rear bumper.

I just did mine and I broke the hole saw, so we used a torch. A whole lot faster and easier!

I don't have a torch so maybe the "bend back and forth" thing should work. I was thinking of getting a longer hole saw...

Yup. This is the one PIA thing they don't tell you when you read about SAS's on sites selling conversion kits. We ended up using the hole saw from the back. Not easy but possible with a pneymatic drill which is smaller. The hard part was getting the holes lined up. Mine are a bit off unfortunately.

Yep tis a pita. I drilled mine with a hole saw from both sides, and torched out the stuff inside. It took me another 6 hours with a die grinder and carefull measuring to get the tubes lined up for tacking. I think they are fairly well lined up though.

I guess I used a long, sharp hole saw. Took my time, used tapping oil, bit right through. Bimetal is good... I do seem to remember bending part of it till it broke. The best setup I saw is drilling a pilot hole in perfect alignment, then using 1/4" steel rod instead of the pilot drill, through your pilot hole. Holds the hole saw perfectly straight.
I just drilled slightly larger, then tacked the tube on one side and bopped it into perfect alignment. Used the riflesight method.

I am about to drill into mine and the 1/4 rod trick that Bill mentioned above is the method I will be using. There is a thread somewhere on it, but it's just as bill explained. Should make it much less challenging. I'll let yall know.

heh, i actually had some fun with mine... took an arc welder and cranked up the juice and torched thru the webbing!!
