Does anyone have any suggestions on how to extract a rounded-off exhaust manifold bolt? Any help would be appreciated
My '86 4Runner went to the bone-yard November 29, 2004 at 10am after roughly 430,000 miles on the original engine and transmission. :-( Looking for something else to wheel in...

Weld a nut to the head of the bolt, grind two opposite sides flat and use vise-grips on it... there a a couple of methods.
The tricky thing isn't that you can't get it out, it's that you can't get TO most of them to get fancy...

Not trying to divert from your problem, and not assuming you didn't try already, but
Next time you face removing rusted hex bolts/nuts use a quality 6 point socket. It's less likely they will round off the head flats.
Is the manifold still attached? Or is this a stud you are trying to remove from the head with the manifold already off?

i think i got lucky when i did my exhaust manifold. when i tore off the heat shield, there were only 2 studs still in there
vise grips work pretty well, just clamp them TIGHT

Also, use an extremely liberal amount of WD-40 or some kind of rust breaker fluid. It will definatley help.

Heat it with a torch....even a propane torch will work if you hold the flame there long enough.
Metal expand when you heat it (obvioulsy). So heat the nut and not the bolt....works like a charm every time.
Be carefull not to light anything on fire though.

thanks for all the tips... PB catalyst and a 6 point(rather than a 12 point) socket did the trick
