91 SR5 Xtra Cab, 298000km, 4" lift, 56" rear springs, 33-12.5R15 BFG Mud-Terran T/A KM2.....and an '85 axle still waiting to go in.

If the pressure plate is getting weak, you can "fix" it by giving the clutch more throw, but it is only a temporary fix. As the pressure plate weakens further, you will only be able to adjust so far until you run out of adjustment. So if you can get it to work by just adjusting the pedal and it starts to eventually get worse again, you'll know what the problem is.
This is all provided you have no leaks or bad seals in the master/slave cylinders.

what about checking the slave cylinder to see if the hydraulic system is working right... have someone push in the clutch and look on the pass side where the slave cylinder is, see if the pushrod is actuating the clutch fork... that should tell you if it is internal or the hydraulic system. AUSSiE
'88 4Runner 3.0, mod'd intake, dynomax exhaust, everything else stock. Life will always go on....

Wow, I sure love these forums. Everyone is so helpful and you guys know your stuff. I just finished bleeding the system and I did adjust the pedal freeplay slightly. It's working much better now. No problems going into any of the gears (even reverse is quiet as can be). I know the problem has been solved, but for everyone else out there. The way I see it. The best way to separate hydralic problems from mechanical problems is to measure the distance the pushrod travels at the clutch release arm. Does anyone have the spec. on a properly functioning truck?

AUSSiE OK, my clutch seems to have finally packed it in somehow. I cannot get it into any gear, and the pedal is very soft. I looked at the clutch fork where its pushed by the slave cylinder and it seems like the pushrod is coming out, but the fork is almost pushing back and down on an angle. There is play in the fork up and down as well? The slave cylinder seems to move in and out the full distance, but it doesn't seem to release the clutch. Any ideas?

same problem I had... haven't torn it apart yet, but i'm pretty sure the springs on the pressure plate are shot.

Replace the clutch, TO bearing, pilot bearing, and have the flywheel re-surfaced.

Replace the clutch, TO bearing, pilot bearing, and have the flywheel re-surfaced. Yeah, I had that done 50,000km ago. New CF Dual friction clutch, new TO bearing, new pilot bearing and had flywheel turned. Is it possible the clutch is worn out already?
