I have a 91 4x4 22re that started leaking gas from somewhere on top of the tank. I finally got the bed off and noticed that the cap on top of the tank (over fuel pump) is somewhat rusty looking, as are the lines that come out of it. Do I have to replace the entire cap or does it normally look this way? The rest of the tank looks good and the truck has been sitting for a while so I doubt it will start to check for the exact location of the leak. Also are those lines under pressure coming out of the cap or can I just take the cap off to check for leaks etc... Thanks for any input, first time dealing with this type of issue..

Just turn the truck off for a little while before you undo the lines and you won't have too much pressure.
Beware though, chances are you'll have to replace the fuel sender ("cap") and the line going to the fuel filter as it gets rusty and the lines snap and bolts break off in the tank. Happened to me not too long ago.

Thanks for your help, is the fuel sender a dealer item? Did you replace the fuel pump while in there? It seems like a nightmare job but I want to get the truck up and running. Did you replace tose rusted lines as well?

Yes, dealer item. I kept the pump I had since it was only a few yrs old and still working, and the 4Runner has a removeable section to easily access the pump without pulling the tank. If yours is old then you may want to consider replacing it since its not so easy to get to as the 4Runner.
The sender has the short lines coming out of it. I also replaced the line going from the sender to the fuel filter, and the line going from the fuel filter to the union on the frame next to the motor. This is because I could not get the fuel filter off without twisting up the lines. Fuel line was pretty cheap from the dealer.

You could Fab up another cap!! I'm always looking for the cheapway!! The cheap way is to find a donor truck or 4Runner gas tank and get it from that. Junkyard, buddy with a parts truck, local Craigslist, etc. It'd be a pretty sophisticated fab-up job!

Page 4 A can of Aerokroil or PB Blaster (NAPA) will be a big help too. Yes, you'll want to relieve pressure on your fuel lines; as it's a lot higher than for a carb, but I would also think simply taking the filler cap off should be suitable for checking the tank unit. I always wear safety glasses for that stuff anyway; ya only get two. <img src="/forums/images/graemlins/shame.gif" alt="" />

I replaced the pump bracket on an '89 4runner recently. It cost me about $120 from my local Toyota dealer. Unless you can get a nice rust free used one from California or some place like that I'd go with a new one. You need the right one for your vehicle so be careful if you go used, 4runner and truck don't mix on this part. As far as the pump goes I hear they last almost forever. Perhaps no need to replace that? -- Matt

How about taking off the old fuel lines from the "cap"? What is the best way to get them off or should I just cut them and get new ones? Any idea how much new fuel lines would be from the tank to the steel lines?
