The one thing I do note is the failure in your cases repeats in the same place.

A couple of years ago we had an engine that popped head gaskets every 3 months, we could darn near set our watch by it. The 3rd time we did use the turbo head gasket, lost that one too right on schedule. Then an ACL, next a Felpro, same result.

We had a pretty good rebuilt head on the bench a customer had abandoned so Tod grabbed that one and handed it to the customer. He was a nice guy and understanding, fact is he didn't know what was going on either.

Back in 90 days, same thing. Tod got fed up and had the customer bring in the short block. He bored it and then decked it, on the 2nd pass across the mill this nice little sand pocket appeared in the deck of the block, right by number 2 cylinder, right where the head gaskets had been blowing over and over and over.

He just grabbed another block, machined that, end of problem.

The block had a casting flaw that was no problem when stock but became one when the block was originally decked just .010" the first time. The flaw appeared on the 2nd cut. In other words, we actually created the problem using normal machining methods, the deck was weak enough in that tiny spot it would not support the clamping force.

Now I looked at that, never seen it before or since. Darn rare with Toyota, unlike Ford FE's where we expect to see one. Unheard of, who would think to sonic test a Toyota engine block? We would check one heck of a lot of those for nothing, this doesn't happen.

Maybe something like this in your case, I don't know. I wish the block was in my hands, I would be chopping it up to find out. Things like this are possible with heads, too, especially if overly milled. I would like to chop your head up into slivers, too.

Sometimes throwing in the towel and grabbing another powerplant is the solution.

The turbo head gasket isn't available in a thicker piece in our lines, we use the regular thicker one on the turbo when required. My worry is it may not be a solution for you anyway....*EB
