Is there anyway to remove the heads without removing the manifolds? I easily removed the nuts holding the manifold to the head but all the other nuts/bolts holding the manifolds to the rest of the exhaust are frozen solid. I tried prying the manifold away from the heads but couldn't get it far enough away.
Any ideas?

Any ideas? Get some PB on those downpipe nuts, they are hard to break free but they will(don't strip them!) I've always had to remove the manifolds with the heads, especially on the 3.5l motor.

If you disassemble the Y pipe connection at the converter and at the transmission pan area clamp, the exhaust manifolds should rotate to the side far enough to clear the head studs.

Frank Those are frozen too.

Well, you're gonna have to spray some oil on the bolts and get them off if you want to remove the heads. If the rust is as bad as you say, you'll have to wring some in order to get the job done. Spray some PB Blaster on them, let it sit overnight and try tightening, then loosening. If you break something, just accept it as necessary to get the job done and fix what you break.

Interestingly I just pulled the heads off my 91 without pulling the manifolds. Once the head bolts are loose, you can lift the heads off of the dowel pins and then just slide them towards the center of the engine right off of the manifolds. If you assemble using same method, take extra care not to damage the head gaskets.

I don't have a hex socket that size and can't really bring the engine with me to the hardware store. Thanks for the help.

Frank I did this today. I have done it that way on 2 other trucks too. Southern rust free trucks rock.
I just want to tell you both good luck, and we're all counting on you.
