You say dealer... Do you mean a Mitsu dealer? If so, tell them they need to learn how to use their ASA program!

try this part from mitsubishi parts.. No, that wasn't it, but fortunately this morning I called the Mitsu dealer and got a different parts guy who knew what he was doing and he found it. The pin is called a "spring pin for timing" in their system, it was part number MF472571 and it cost $1.54. You say dealer... Do you mean a Mitsu dealer? If so, tell them they need to learn how to use their ASA program! I am not sure which point you were referring to. The dealer who put it back together after the bolt broke last month was not a Mitsu dealer, they were just a little place. As for looking for the pin last night, yes it was a Mitsu dealer. Chapman Hyundai/Mistsubishi on Bell to be exact. Perhaps it was because it was right on closing time when I called, perhaps it was because I did not describe it well that he could not find it last night. Either way, it was found. Which in turn leads to another problem. As I asked last night, is the hole in the pulley supposed to be oval. At this point I know for sure the hole in mine is oval and I am betting it should not be. Putting the pin in, it has enough space to lay over at somewhere near a 30 or 40 degree angle! That can't possibly be good, and while the pin does fit tight and straight if I take the time to tamp it into the hole in the crank, I can't help but feel it might be a bad idea to put it back together like that. It looks like the pulley is about $200 too on Mitsubishiparts.net, so I shudder to think what it might be at the dealer. Do any of you other AZ guys know if there is a Montero at a junk yard locally? Anyone near by have a spare they can part with? What would you do in this position? Thank you all so far for being such a help, I will get this sorted one way or another though!

Is there any way at all to re-build those threads in the front of the crank? It seems that the first threads at least wore too short to really get a good grip and I cannot get any tension on the bolt. I have heard of people rebuilding threads by various means, but I am rather concerned about the safety of it. Is there a SAFE way I can get this pulley back on without having to resort to drastic measures? Please anyone with ideas give me a call (623) 565-8432. Say there is a way...

Are you saying you can't get the bolt to start its way in? If so, have you chased the crank hole with a tap?

I'd be calling the manager of the place that did the work for you the first time and having a nice long discussion with him about the quality of work that his shop produces. If that didn't result in an offer to have your Montero towed back in and repaired at their cost then I'd be mentioning the attorney general's office, the Better Business Bureau, small claims court, and the name of the lawyer you'll be calling. I personally think you're getting the shaft - make the shop repair their mistake.
You could potentially be looking at needing a new crankshaft in addition to the damaged pulley - do you really want to foot that bill yourself when they should be responsible for it?

Good point on maybe needing a crank in the end. And if you try to fix it first, and bugger it up more, you will never get the shop to belly up at that point. They'll just point the finger back to you.

Ryany and MontyMcV, those might be good points if there were some recourse in through those channels, but I don't believe there will be. After very carefully examining it, there is some rust contributing to the thread breakdown. Their mechanic might even have torqued things to where they should have been and that very pressure might have blown out some of the threads so I could have been premature in blaming him for not enough torque, I have no way of knowing at this point.
When the bolt broke initially, they wanted to simply take the truck back and send it to a wholesaler. I learned about the bolt from this site and how it is (normally) not too big a deal. I got the prices for parts and talked them in to doing it. If they were to do anything, I am sure it would be at this point simply to give me back my money and take the truck back. That would leave me back at square one looking for another, not to mention I would be out the money I have put in to it so far (mostly cheap stuff like a whole lot of cleaning, all the fluids, etc, but still..). I would also be entering a new world of question marks with another truck since none of them have all that much fewer miles. Which is worse, the demon you do know (bolt/bolt hole), or the demon you don't (valves, abuse, bad tranny/transfer, etc)? I bought the vehicle knowing full well that at some point in the next couple of years I would rebuild the engine or swap to a diesel. The only crap part is I cannot do a rebuild, even just the crank, right now. After spending last night and this morning reading all I can, it seems that it is perfectly possible to repair the threads by one of several different methods. I have talked to two people who have had several years of use with lots of threadlocker and not much else. I have also talked to a number of nut and bolt specialists about things like Helicoils, Thread-sets or thread-sets, and others. It seems I can get it done, it's just going to be a huge pain.

Anyone who is on right now know if it is normal for the crank bolt to feel like one pull on the torque wrench gets looser (no, I haven't reached the set 135ft-lbs yet), then it feels like it is getting tighter again? I don't want to go further and damage my threads any more than they already are, but I know I am not to spec yet and my threadlocker is sitting there curing as I type.
